Gaylord Boxes

Bulk Containers, Built to Handle Tons

Gaylord boxes — also called pallet bins, bulk bins, or tote boxes — are large corrugated containers designed to sit on standard pallets and handle loads from 1,000 to 2,500 pounds. We carry new and used gaylords in all major configurations.

What Is a Gaylord Box?

A gaylord box is a large, pallet-sized corrugated container typically measuring 48 inches long by 40 inches wide by 36 inches tall — dimensions that align with the standard North American GMA pallet. The name “gaylord” originated from the Gaylord Container Corporation, which pioneered the design, and has since become the generic industry term for any bulk corrugated bin.

Gaylords are constructed from heavy-duty double-wall or triple-wall corrugated board, giving them the rigidity to hold hundreds — even thousands — of pounds of product. They are widely used across agriculture, food processing, manufacturing, warehousing, and recycling because they offer a lightweight, recyclable, and cost-effective alternative to wooden crates, plastic totes, and metal bins.

At Seattle Boxes, we stock used gaylords that have been carefully inspected for structural integrity. A used gaylord typically costs 50-70% less than a new one and performs identically for most applications, making it one of the best values in industrial packaging.

Quick Facts

  • Standard footprint: 48″ x 40″ — fits a GMA pallet exactly.
  • Height range: 24″ to 48″, with 36″ being the most common.
  • Weight capacity: 1,000-2,500 lbs depending on wall construction and design.
  • Wall types: Double wall (DW) standard; triple wall (TW) for extreme loads.
  • Reuse cycles: A quality gaylord can typically be reused 3-5 times before recycling.
  • Interior volume: A standard 48x40x36 holds approximately 40 cubic feet (~300 gallons).
  • Empty weight: 15-35 lbs depending on wall type and size.

Gaylord Configurations

Regular Slotted Container (RSC)

The most common gaylord design. All four flaps are the same length and meet at the center when folded. Simple, cost-effective, and easy to assemble. Ideal for most general-purpose applications.

Advantages

Lowest cost, fastest assembly, widely available used

Considerations

Small gap at center bottom, not ideal for fine granular materials

Full Bottom (FB)

Features a full, overlapping bottom panel that creates a continuous surface — no gap at the center. Distributes weight more evenly and prevents small items from falling through. Preferred for granular materials, small parts, and agricultural products.

Advantages

Sealed bottom, better weight distribution, retains small items

Considerations

Slightly higher cost, heavier, takes longer to assemble

Half Slotted Container (HSC)

Has flaps on the bottom only; the top is open. Often used with a separate lid or left uncovered for easy access. Common in assembly-line and warehouse pick-and-pack operations.

Advantages

Easy top access, works with separate lids, simple loading

Considerations

Requires lid for stacking, no integrated top closure

Octagonal

Eight-sided design that maximizes interior volume and improves structural strength under load. Uses material more efficiently than rectangular designs and offers excellent stacking performance. Popular in food processing and recycling facilities.

Advantages

Maximum volume efficiency, superior stacking strength, less board waste

Considerations

Higher cost, less common in used market, requires specific pallet fit

4-Way Access

Features drop-down panels on all four sides, allowing forklift access from any direction. Speeds up loading and unloading in high-throughput warehouse environments. Especially valuable when floor space is tight.

Advantages

Fastest loading/unloading, forklift access from any angle

Considerations

Most expensive option, reduced structural integrity when panels are down

Gaylord Inspection Checklist

Every used gaylord in our inventory passes this 10-point inspection. We recommend you perform a similar check when receiving any gaylord — new or used.

Bottom Integrity

No punctures, tears, or soft spots on the bottom panel. Bottom flaps meet cleanly with no gaps exceeding 1/4 inch.

Wall Rigidity

All four walls resist moderate hand pressure without buckling. No delamination between liners and medium layers.

Flute Condition

Fluting is intact throughout — no crushed or flattened sections that would reduce compressive strength.

Corner Strength

All four corners are square and rigid. Corners bear the majority of stacking load and must be uncompromised.

Flap Condition

Top and bottom flaps fold along original score lines without tearing. No delaminated or missing flap sections.

Moisture Check

No signs of water damage, warping, or mildew. Board feels firm and dry throughout.

Contamination Screening

No food residue, chemical stains, odors, pest evidence, or mold anywhere on the container.

Dimensional Verification

Interior dimensions measured and verified to within +/- 1/2 inch of listed size.

Hand-Hole Condition

If hand-holes are present, they are clean-cut with no tearing that would propagate under load.

Stacking Test

Empty gaylord supports the weight of a second loaded gaylord placed on top without visible deflection.

Stacking & Storage Guidelines

Proper stacking maximizes warehouse density while preventing container failure. Follow these guidelines to get the most from your gaylords.

Always Use Pallets

Never place a gaylord directly on the floor. A pallet provides a flat, rigid base that distributes load evenly and allows forklift access. The 48x40 GMA pallet is the standard choice for most gaylord sizes.

Align Corners Precisely

When stacking loaded gaylords, ensure the corners of the upper container align directly over the corners of the lower one. Corners carry 60-70% of the stacking load. Misalignment by even 2 inches can reduce capacity by 30%.

Use Cap Pads Between Layers

Place a corrugated cap sheet (48x40 pad) between stacked gaylords. The pad distributes the upper load evenly across the lower container top and prevents point loading from uneven contents.

Respect Stacking Limits

Double-wall gaylords: stack 2-3 high when loaded (depending on content weight and distribution). Triple-wall: 3-4 high. Empty gaylords stored flat can be stacked 8-10 high. Never exceed the combined weight capacity of the bottom container.

Distribute Contents Evenly

Load product evenly across the gaylord floor. Concentrated loads on one side create uneven stress that can cause wall bulging or bottom failure. For loose materials, fill to within 2-3 inches of the top edge.

Control Environment

Store gaylords indoors whenever possible. Humidity above 65% degrades corrugated strength significantly. If outdoor storage is unavoidable, cover with waterproof tarps and elevate on pallets to prevent ground moisture absorption.

Sustainability & Environmental Impact

~25 lbsof CO2 saved

per used gaylord compared to manufacturing a new one. At 500 units per month, that is over 6 tons of CO2 per year diverted — equivalent to taking a car off the road.

3-5xreuse cycles

before a well-made double-wall gaylord needs to be recycled. Triple-wall versions last even longer, delivering exceptional lifecycle value.

400+ galof water saved

per gaylord reused instead of replaced with new. Water-intensive pulping and paper-making processes are completely avoided when you choose used.

Frequently Asked Questions

What is the difference between a gaylord and a regular box?

A gaylord is specifically designed to sit on a standard pallet (typically 48x40 inches) and handle bulk loads of 1,000-2,500 lbs. Regular boxes are smaller and designed for individual product shipping. Gaylords use heavier double-wall or triple-wall construction, while most regular boxes are single-wall.

Can I use a used gaylord for food products?

Used gaylords are suitable for secondary food packaging — holding cases of already-packaged food. For direct food contact, you need either a new food-grade gaylord or a used gaylord fitted with an FDA-compliant poly liner. We supply both options.

How many times can a gaylord be reused?

A well-maintained double-wall gaylord typically lasts 3-5 use cycles. Triple-wall versions can last 5-8 cycles. Factors that affect lifespan include load weight, stacking height, moisture exposure, and how carefully the container is handled during loading and unloading.

Do you sell gaylord lids?

Yes. We stock corrugated cap pads and full lids in standard 48x40 and other sizes. Lids are essential for stacking loaded gaylords and for protecting contents from dust and debris. Used lids start at $2-$4 each.

Can you modify a standard gaylord to fit my needs?

Absolutely. Our custom solutions team can modify gaylords with height extensions or reductions, access doors, reinforced bottoms, hand-holes, poly liners, and multi-compartment interiors. See our Custom Solutions page for details.

What is the lead time for used gaylords?

Standard sizes (48x40x36 DW) are always in stock and ship same-day for local delivery. Less common sizes and large quantities may require 1-3 business days to fulfill. Custom or oversized gaylords take 5-7 business days.

Do you buy back used gaylords?

Yes. If you have used gaylords in structurally sound condition, we will purchase them from you. Contact us with the sizes, quantities, and approximate condition for a buyback quote. This closes the loop on reuse and reduces your waste disposal costs.
